There's a guy here in the UK on Ebay selling 3D printed ones from the original CAD drawings with added carbon for strength. They don't look pretty and aren't cheap but they might just get you in the air again.

Saying that the crown gear is made to the original CAD drawing is a bit misleading. The reason bevel gears are so expensive is they have to be made on Gleason bevel gear machines which are very expensive and complicated and consequently don't lend themselves to small hobby size production runs. The CAD drawing can't specify the tooth form because a bevel gear tooth form is not made up of calculable surfaces. As the picture shows on this seller's auction of a used gear, the wear is concentrated at the inner side of the tooth, and as a result the teeth will probably fail in a relatively short period of time. The gear teeth "look" right, but as the wear pattern shows they do not mesh properly with the pinion. See my previous posts for more bevel gear info.

Gleason Works, Rochester NY. Quite the operation in its day . They even had their own foundry where they made their own castings for the machines they sold.....

Been there, done that and old enough to know better.....

No, I can’t make bevel gears. I wish I could. I can make any straight or helical gear. Coincidentally, for the first time since I got into gears almost 10 years ago, the right Gleason machine just showed up on EBay.

The 40,000 is without cutters. The cutters are probably over $1000 for every different size tooth.
