Something damn odd:

When I converted my 600N to DFC, using the combination of the HN6064-BA New Main Gear Case Set and the H6NH002XXW main mast, the main gear's jesus bolt will not fit.

Sighting through the main gear and the hole in the mast, the hole in the mast is about 1mm "too high" to match the hole in the main gear.

It is like the welded ring on the main mast is in the wrong position.
Or, the OWB shaft is too high on the main gear case.
Is there a newer main gear that sits lower on the main mast?

Is the H60019AA Main Drive Gear/170T-Black required when using the HN6064-BA New Main Gear Case Set? Is that the problem?

I ground off the welded ring, and re-used an old EFL main mast collar to get the holes to line up - but that is a stop-gap.

Any ideas what the "real problem" might be?

This isn't an Align problem.

I have a main shaft (Align H6NH002XXW) and the latest version of the OWB main gear sleeve (Align H60139A)
If you slide the sleeve onto the bare shaft, the jesus holes line up perfectly.
I tried this on a mix of older shafts, shafts from my 600E Pro and various versions of the sleeve.

The "key" is that the shaft "steps down" from 10mm to 9mm at the tail and the sleeve slides onto the tail.
If the top of the sleeve butts against the step-down, the holes in the shaft and the sleeve line up.

Here is the problem:
The distance from the bottom of the welded ring (which rest on the top main mast bearing) to the step down is 62mm.

I use the KDE Direct AT600N-MBB-V2 and lately I changed to the Custom Heli Parts (CHP-T643) T-Rex 600 N DL direct to swash conversion.

The problem is the same for both.

The distance from the top of the top bearing block to the bottom of the bottom bearing block is 65mm.

When you insert the mast with the welded ring, the step-down should be flush with the bottom of the bottom bearing.
Then the sleeve butts against the step-down and everything lines up.

I checked this on my old KDE Direct AT600N-MBB-V2 and it is the same problem.
They state on the web site that these are not compatible with the DFC shafts (but not why).
They are not compatible for the same reason - they are 65mm top/top to bottom/bottom.

The "work around" for DFC is to grind the welded ring off and replace it with a collar.
That also lowers the head and swash by 3mm, but that is manageable.

The next step is to put the old Align main mast bearing blocks on my old frame and see if everything lines up.
Not that I want to use that - just to see.

I presume the CHP & KDE Direct originally designed their upgrades for the old style main mast that didn't have the welded ring - they used the adjustable 10mm collars.

Can you just look up the Trex 600 dfc manual and see exactly what parts they are using,compare it to yours what you are using.

Re-read the my conclusion.

It is not an "Align" thing.

The top/top to bottom/bottom dimensions of the KDE Direct main bearing block are 3mm too wide.
Same for the CHP 600N DL conversion.

I have not tried it - and I have no reason to try it - but, I suspect that any 600N main mast that uses the welded ring has this problem using this combination of non-Align / Align parts.

If your mast uses the adjustable collar, you would never notice it.

If you still use the stock Align top & bottom main bearing blocks in the stock Align frames, there is no problem using the DFC main mast and sleeve.

Basically:
100% Align - you are good.
Mix non-Align / Align - you may be in trouble.
