I have a BK 8005 HV servo that , after putting a full gear set and bearings in it, still has slop throughout it's travel. I can rotate the servo horn back and forth a few degrees when the shaft ts stopped anywhere alonng it's travel. Rebuilding a sevo has always solved this problem, but not this time. I removed the top of the servo case and can see about a half pinion tooth's worth of play between the motor pinion and the first gear of the drivetrain. The pinion is the one gear that doesn't come in the replacement gear set, and I don't think I can get to it to replace anyway. I may try sending it back to BK, but does this mean the servo is worn out?

Slop between the motor pinion and the first reduction gear will mean virtually nothing by the time you get to the output spline.
Slop between the gear on the output spline and last reduction gear will have the most affect.

perhaps the holes where the pins sit are worn out
changing the top case may solve it
