I have been flying electrics for a few years now and today it looks like I puffed a pack for the first time.
I wanted to ask a few questions, as this is new to me.

1. As I was charging the battery - the pack started to slightly expand on the top - I then took the battery off the charger and put it outside and it didn't puff anymore. The increase in size was marginal, but it was definitely increasing in size. Can anyone tell me what the technical reasons are behind this?

2. What is the best thing to do when this happens? How should I dispose of the battery?

3. I assume the battery is done after this phenomenon?

4. This also happened after not using the battery for some time.

Any help or suggestions would be great,

Everyone has a different idea of what "puffed" is, what do you mean by puffed? Slight air pocket in cell(s)? Or is it effectively a sausage?

looked like an air pocket on top that had pressure under it, definitely changed shape.

Are you charge/balancing this pack? If so, what are the individual cell voltages? If your pack has been sitting around for a while, one or two of the cells may have drifted apart, voltage-wise. If you try to simply charge this pack, then a cell might have gone over 4.25v before the charge was complete, thus damaging (puffing) this cell.

You might try rebalancing the pack and try to charge/balance it again to see if this helps. I'd keep an eye on it though, just in case!

In general, it's common for some packs to get a 'little' puffy after use, but this will usually go down once they are cooler and/or are recharged. If a cell puffs up during a charge, this usually indicates that this cell has been overcharged.

well thats the first I heard of a cell swelling during a charge except when a astro goes up one cell count from peaking off a topped off battery.
Over charged or a bad dead cell .

Crappy cells ( cheap ones) or old packs

the few I had swell was during a flight! power loss half way through the discharge.

The only time I've ever had a pack or cell(s) puff is low voltage. I had some new DN 20 C 4400 6S. I was careful to break them in well.
The first time I pushed them hard at the begining of the charge the heli lost power, I brought it in and the DN's were puffed...pretty lousy batteries! Couldn't hold voltage even on a fresh charge.
