Can you get a really close shot of the grain structure on the fracture?
Like it needs to be full frame if possible.

Well that looks to me like a torque failure. It's hard to see on the photos how it started but looks like a bending fatigue (shiney outer ring) and then its ended in a torque failure (Centre twist).
That's very bad news, and not what you want to hear.... However, there is a good change that the metal used here is not the best available. A fix would be to remachine that component in a high tensile metal and that will most likely fix this issue.

Been looking at your pics again, I think that considering what is at stake here I would be re-designing that component all together ie. High tensile steel and a thicker shaft going into a bearing with a larger ID. Now you will most certainly need to get the best bearing here available because, it's clearly going to take a serious hammering.
You say that it is up and running again, how many hours did you get before this failiure, based on carrying a full payload?

I think you can guess where I am going with this..

Whats happening here is that the entire 'weight' of your helicopter and all that expensive kit is quite literally is hanging on that little tiny shaft... and it's not enough.
It's failed once and it's going to do it again.
You are going to have to bin that component and come up with a much, much better item and retro fit it.
An hour 30 is a very short time to a failiure, this means that this part is massively overstressed. Now it's true that this could be a one off and that particular shaft was faulty, but I'm sure you will agree that given the nature of this most basic component, that is very unlikely.
But hey it's not all doom and gloom, it can easily be improved and made to work.
However just a note of caution, that stress will be transferred into other components... keep an eye out for the next issue that will most certainly be drivetrain related. That said this may be the only serious weakness and the rest will be plain sailing.. or rather flying from here on.

All the best Bell Bloke.

Looking at the way that component has been made..
The act of parting off the bottom of the cone will have created a tiny stress razor that will have started the failiure process.
Astraight shaft with a seperate cone might have lasted for a few more hours, like maybe 10?
Just a point of intrest really.

I love this kind of stuff!!
