Lazer welding is the best way, and also most expensive, not to mention also its the lightest method.
i am not sure what the issue with your muffler, but you have to know one thing: Most cracks/leaks caused by vibrations, and there is nothing can resist those with the time. i can tell you i have seen the differences between normal and Modified motors, e.g hanson, its 2 different engines. one smooth, other vibrating if not tuned.
Also, there been many knock off on the market, Vario mufflers are NOT zimmermann, they are made elsewhere, same goes for quality.
not sure if you even have the original, but for last couple of years , development and improovement of Zimemrmann is second to none, products are great, even Japaneese using them with proud..

Distance between the flanges is 50mm, to allow you using dampners, or spacers to mount the muffler.
there are no leak problem, and will not be, if you mount it properly and protect as much as possible against vibrations.
